strut problem on 1998 outback

I just finished putting KYB's all the way around on the old gal and drove it about 200 miles with no problems, coming home after work last night I picked up a very nasty CLUNK in the right rear, so I pulled the strut cap off and see where the top of the strut is hitting the cap, hence the CLUNK. Pulled it apart again to see what gives and there is nothing obvious to fix...just wondering if anyone else out there might have a suggestion.

did you replace the tophat, too, or reuse the old one? is the nut fully tight? possible the tophat is failing (if it is the old one)?

Yes I replaced all the top hats, when I tore it back down the rubber inside where the shaft sets was oblong not sure why, I'm thinking of tearing it apart and using the old one.
