The transmission bearings are probably gone, my 93 Legacy was noisy in neutral (and in any gear) and I had problems with the synchros as well. My bearings went and the resulting gear misaligment and friction caused the synchros to fail. I did run well over 200,000 km with the noisy transmission though.

 

The Haynes guide shows how to dissassemble the transmission but does miss some key points such as bolt torque and how to adjust gear mesh.

 

You might be far better off getting a used transmission for your car. I was quoted over $500 CAD in parts plus another $500 CAD in labour, while a used transmission with 48,000 km on it was only $275 USD including shipping. You should be able to find a transmisison shop with a rebuilt tranny to install, they will then take yours and rebuild it for the next guy.

Dude, WHAT Haynes guide did YOU buy??? Mine just tells me to take it to a tranny shop, that I, the mere driveway mechanic, am not intelligent enough to meddle in the ways of synchros and dog gears! (Mind you, it was far more blunt than that little tirade). Anyway, did you find a general overhaul Haynes guide for manual transmissions????

The Haynes manual that i have merely states that the gearbox overhaul requires specialised tools,hydraulic press,pullers etc.It does show an exploded view of the transmission and information on transmission removal but thats as far as it goes.I do have the equipment to do the repair but am seeking info on diff bearing preloads,backlash,syncro ring endfloat,torque settings etc.

I'm with Schmitty as I would also like to know what Haynes manual you have? What number specifically? My manual for Legacies shows absolutely no transmission related diagrams for anything more than the shifter and crossmember locations and such. The reason why it says that you should let a shop rebuild it is because the Haynes people don't think the home mechanic is qualified to work with the viscous coupling/center differential in 4WD Subarus. (Doesn't say anything about 2WD's but when was the last time Haynes got that specific :brolleye:?)
