Walmart motor oil
Basing an opinion on TEN year old oil ratings is pretty foolish. Maybe try to find something done in the last year, because oil companies change formulations fairly often. If we were going to go by 2007 oil ratings Rotella T6 would still be the way to go for turbo subarus.

Ea81 brat 86 cv axle upgrades?
The issue with lifting the ea81 is that they have bad cv angles from the factory. Lifting them unevenly just exaggerates the problem.

5 lug good idea?
Rear is all xt6 parts currently. I had wrx brakes on the front, but when I did the manual swap I wanted a functional ebrake so I did the impreza/xt6 parts because it was cheaper and easier to throw together with what I had laying around than converting to rear ebrake from legacy parts.

1983 ea81 EGR thread size?
Auto parts stores also carry an easy egr plug, it's an m16x1.5 oil drain plug.

5 lug good idea?
You don't HAVE to have xt6 knuckles and axles to have front ebrake with 5 lug. You can use 93/94 fwd impreza rotors and caliper brackets with xt6 calipers on easy to find "ej" knuckles. The details of this were hashed out a few months ago between grossgary, myself, and maybe a few others. I currently have that exact setup on my 84 turbo hardtop.

ea81T oil feed and return
Correct. There was an update to water cooled turbos for the 81t in 84, but not all cars were brought in for the service. My hardtop was only oil cooled until the day I replaced the engine.

Oil feed is from the oil cooler adapter on the ea81, return drain is on the back on the head.

JDM EJ20Y - 04 WRX swap

You're on the right track thinking it would be like swapping a 257 in there. If I were doing the swap I'd go for the v5/v6 ej205 and be done with it. The 20y cams are very mild compared to 205, without the avcs systems and twin scroll turbo they're not worth it. If we were talking about a 4th gen legacy gt it would be a different story. They aren't that difficult to make function properly in those cars, even though the internet will tell you otherwise.

Will a SOHC ej25 head mate with an SOHC ej22 block?
The mushroom chamber only happens with 96 25d heads. 97-99 25d have the same chamber as the ej20k and late ej20g.

The fb20 in the impreza makes around 140hp, the fb25 in the legacy and forester makes 174hp.

Will a SOHC ej25 head mate with an SOHC ej22 block?
Every phase 2 ej22 I've encountered has ran the 32-1-1 trigger pattern with iacv, tps, and map setup like the usdm 02-05 ej205. The 99-04 ej25 cars (mostly) use the 6/7 triggers like the v5/v6 ej205/7.

But the fb25 makes more horsepower and torque than the sohc ej25.

You'll need to use your original LH cam gear, use the complete ej221/2 intake manifold and sensors, and a dual port exhaust obviously. Other than that it's straightforward. The problem with running boost is going to be the 10:1 compression.

Everything is integrated on the newer cars. The only way it won't be a massive electrical cluster-F would be to use a standalone ecu.

I'd like to get my hands on an ej154 lol. It's not uncommon to see a ej254 for sale when looking at replacement engines online. A local importer has 5 of them sitting on their shelves because they thought they'd be a drop in replacement for the 25d and brought them over.

Not all na dohc ej25s are phase 1, parts of the world got the ej254. Which is phase 2 single avcs high compression.

It is outside the "safe" range of compression for pump gas on a stock tune. But then again the dohc ej22e with a td04 slapped running 6psi on it has an effective compression ratio of 12.4:1. I also think you mean 04-06 sti gaskets, the 07+ have the redesigned coolant passages and no longer match the older heads.
