A/c for ej conversion
On the low side (larger) line I have used one from an early Impreza. It fit the evaporator end ( most EJ's are bigger) I did require using the matching Impreza compressor and mount bracket.

Aternator and regulator question
Early (80,81 ish) had external regulators iirc. Later models were internal.

ej205 pistons into ea82t?
quote "And ARP still has not contacted me back with a master list of all of their head studs with size/pitch/length, they love making it difficult to cross reference everything." If / when the do get back to you could you post that information (or provide a link, whatever would work)? I'd like to have that information myself. Thanks

retrofitting a dual range for center diff lock possible?
IIRC the EA turbo manual transmissions that have the 3.7 ratio final have a .87 overdrive in 5th and the non-turbo 3.9 units have a .78 overdrive. The 3.9 with the higher (lower numerically) od ratio is actually higher geared. I don't know if that answered any of your question but I thought I would let you know.

92 Loyale transmission interchange
Good call northwet, I spaced on the ratio issue. 3.7 on the turbo, 3.9 non-turbo
-
92 Loyale transmission interchange
Your Loyale will have 23 spline inner axle cups and the turbo model will have 25 splines. Other than that they should be pretty much the same, maybe some slight electrical differences on switches

1988 DL 4wd Problem with Rear Wheel Bearing
I've pulled the axle with the outer stub attached (like ruparts said) and I ground the points on a large ball joint separator tool (pickle fork) a little thinner and more pointed and drove the tool in the split where the cv axle female end and the shoulder on the outer stub join and got them to separate. Then polish up the stub, anti-seize and reassemble. Or just leave the two attached and put it back in after you replace the bearing.

What clutch release (throw out) bearing did you end up using? I seem to recall there was a little issue with that. Thanks

The mystery of the green switch.....
I'm guessing it's for the hydrosilator, they were sometimes bundled with the chrome muffler bearing / synthetic blinker fluid option.

What is this.

3.545 x 4.11 x 1.59 x 2 = 46.33
Maybe consider a Samurai transfer case. Stock is iirc 2.28 low range and 1.4 reduction in high range and they have good aftermarket support. Any of the lower geared after market gear sets are also proportionally lower in high range as well.

Stripped exhaust studs
So you have existing holes with heli-coils? I would consider drilling bolts for safety wire. (Or drilling studs and using castle nuts. Tighten 'em up and wire them to each other around the pipe). http://en.wikipedia.org/wiki/Safety_wire
